Plastic: Boreal Design sea kayaks are rotationally molded from polyethylene. Polyethylene powder is placed in a closed mold that rotates on several axes in an oven. As the polyethylene melts, it spreads throughout the mold. Each rotation program is computer-controlled. This allows Boreal to increase the thickness of the plastic in areas subject to greater stress COMPOSITE:  Boreal Design sea kayaks are built from fiberglass, kevlar or carbon laminates, using vacuum bag lamination. This technology, initially developed for the aerospace industry, produces a strong laminate due to the high ratio of fiber (as opposed to resin) content. A vacuum pump creates negative pressure under a nylon film, thus compressing the laminate and foam core. A vinylester-type resin is then injected throughout the laminate in the mold to optimize the quantity of fiber in the laminate.
